Auxiliary Lights

Here at MERCENARY we believe that if a thing is worth doing, it's worth overdoing and with that in mind, the Mercenary van has just undergone a lighting upgrade.

It all started when the original meagre 50/55 Watt H4 headlight bulbs were replaced with 90/130 Watt bulbs and a new heavy duty wiring harness run through relays and a new dedicated fuse-box. 

All of a sudden, the headlights outperformed the auxiliary lights. A simple solution would have been to remove the auxiliary lights and call it good, but if it's worth doing, it's worth overdoing... Right?

So the 5" 50 Watt lamps on the A-pillars (that lived under smiley-face covers and were almost never used) were replaced with 9" fog (wide angle) lamps running 100 Watt bulbs, angled outwards at 30 degrees. These are controlled individually by switches on a panel in the ceiling.

The outboard lights on the front bumper are similar 9" fog beams angled out at 10 degrees to provide additional illumination at the side of the road. They are controlled as a pair, by a switch on the ceiling and can come on only when the parking lights are on. In other words, they'll come on if needed with the parking lights, dipped headlights or high beams. They replace the rectangular fog lights that used to live a life of danger under the bumper.

The inboard lights are 9"driving beams running 100 Watt bulbs. They are mounted facing forward and and fill in the middle distance, slightly further out than the headlights. They are controlled as a pair from a single switch on the ceiling panel and can only come on with the high beams. They replace the old 7" 100 Watt lamps that have been on the van since shortly after it was bought.

The top lights are 9" pencil beams also running 100 Watt bulbs. The reason they're tinted blue is because pencil beams are difficult to get (Brexit? Covid? Obsolete? I dunno), and they were the only pair I could find. I would prefer clear lenses but whatchagonnadoo?

The pencil beams are really focused and are designed to illuminate far ahead. They are mounted horizontal and parallel to each other. They are controlled as a pair and can only come on with the high beams.

In addition to these lights, the van still has its LED lights over the B-pillars. These are controlled individually and are invaluable for moving around in dark car parks. They also work well for seeing what you are about to step down into as you exit the van.

The rear LED auxiliary reverse lights come on automatically when reverse gear is selected and can also be operated individually by switches in the cockpit.

So, we're all set for more nefarious nocturnal shenanigans...

Some Technical Stuff

Can the van actually cope with all that extra power consumption? Yeah, just about...

The van is a diesel, with a mechanical fuel pump. So when the motor is running there is no electrical demand - No ECU, no injector pump, no HT coils etc.

VW saw fit to equip the thing with a 90 Amp alternator which at 14 volts equates to 1260 Watts. That's quite a lot of power.  About 1.21 Jiggawatts!!  About1.7 Horsepower!

8 No. Auxiliary Lamps @ 100 Watts = 800 Watts

2 No. High Beams @ 130 Watts = 260 Watts

Total = 1060 Watts

This leaves about 200 Watts to spare for other bits and pieces, which is plenty 'cos almost all the rest of the lights in the vehicle are LEDs.

Project XS 850 Sidecar Brat - Electrics Tray

I didn't get much workshop time over the weekend but I did manage to fabricate an under-seat electrics tray for the XS from 2mm aluminium. It hangs down below the seat rails a little but it won't generally be visible - particularly after it's been powder-coated black.

 The electrics will be pretty minimal - really just headlights, stop and taillights and a horn. The sidecar will have its own stop and taillight and headlamp.

All of the electrical components are staying on-board the bike except the battery which will go in the sidecar to act as ballast on left-hand turns.

The switch is the on/off for the headlights and the two large grommets will take the battery cable and the lighting loom for the sidecar.

The regulator/rectifier is bolted to the underside of the tray to keep it cool.

The tray sits low between the seat rails - I'll weld in tabs to secure it later.

Project Stealth KLR

I got the wiring all squared away on the KLR project. It started up okay and tickover was fine but it wouldn't rev out. After a lot of faffing about, I removed the K&N jet kit and re-fitted the standard needle and jet and it runs pretty well.

I'll probably have another go with the K&N jet kit at some point in the future, maybe using smaller jets or lowering the needle, but for now it's fine.

So next up is painting the tank in two-pack satin black...

Kawasaki 636 Stunt Bike Wiring

I finished off Daryl Brereton's stunt bike this evening.

I didn't rewire it from scratch, I just swapped out the old skanky loom for a much tidier one from another 636 and did a few small custom changes.

The changes were mostly to do do with removing the switch-gear from the handlebars and relocating them out of harm's way. I relocated the switch-gear to one of the frame rails which conveniently happened to have a diameter of 22mm. This was pretty easy.

I also removed the ignition barrel and replaced it with a single toggle switch located in the safest place I could find to put it - safe in the sense that it's unlikely to get hit with anything and safe in that it's not going to stab anyone. This isn't particularly straightforward because the bike is fitted with an anti-theft device specifically to stop the ignition from being bypassed in this way.

I also did a bodge on the neutral switch so the bike will start in gear and I rewired the cooling fan so it comes on with the new ignition switch and not with the thermostat.

GPZ 1100 Custom Wiring - Part 4 The End!

Yesterday was my first day back in the workshop since the trip to Istanbul. I was anxious to get the GPZ wiring project finished, partly 'cos it's overdue and its owner wants it back and partly 'cos it took much longer to do than I had anticipated and everything else is behind schedule - particularly the Buell, which I'm keen to get up and running to showcase the vinyl wrapping.

So yesterday there were still a couple of cables to run and some connectors to fit. And then the loom had to be tested to make sure everything worked. This went off without a hitch and as far as I can tell, everything does work. I can't know for sure if the motor will run because I can't test the pick-ups or the igniter, but the wiring works. The coils energise when the ignition is turned on and all the lights and stuff work. And the starter relay clicks on on the button and supplies current to the starter, so I'm confident everything works.

So this morning, all that remained was to wrap the loom in PVC harness tape and fit it to the frame with cable ties. This went off smoothly too, followed by another successful test.

So it's done now and I'm pleased with it.

GPZ 1100 Custom Wiring - Part 3

I thought I'd get this finished tonight but there's still a couple of hours left in it...

The headlight gets its own loom with its own earth independent of the main loom. The high and low beam connect to the relay and earth bolts to the frame behind the fuse-box mounting plate - there are oddly few threaded bolt-holes on this frame for earthing into. This technique reduces voltage drop to the headlight and keeps heat away from the rest of the wiring.

I think there's one cable left to run (the live to the horns) and a couple of waterproof connectors to fit and then it's time to test it and wrap it up.

GPZ 1100 Custom Wiring - Part 1

It's pretty busy in the workshop at the moment - I'm drowning in dissembled motorcycles. The Buell is in bits for powder-coating and wrapping. Noel's mini-moto is also waiting for some powder-coated parts. The Africa Twin is just sitting there forlornly until I can afford new wheels. The Ducati Superlight is hanging around like an evil ex-girlfriend and there's an RD200 motor on the bench waiting for inspiration (and money).

In addition to this I took on a wiring job for another GPZ1100 that needs to be finished before Wednesday so yesterday was a workshop day.

I really enjoy wiring. It's like a cross between painting a watercolour and doing a jigsaw and it requires a lot of flow-state thinking. Time passes very quickly in a flow-state and consequently, I'm surprised at the amount of time it takes. In my memory, a wiring loom only takes a couple of hours, but what you see here is a solid eight hours of work.

Looking at this image it might be hard to believe that this loom came from a running motorcycle, but I've seen looms in much worse condition than this!

The last GPZ I wired ran on pod filters rather than an airbox so I had a ton of room to put electrical stuff. This bike is retaining its airbox so space is tight. I need to make a mounting plate for the fusebox and relays.

Mounting plate with fusebox and Hi/Lo beam relay. There's another relay on the far side of the mounting plate. I always run headlights through a relay. It reduces the risk of melted wiring and also gives a brighter, more reliable headlight. Normally I run the horn through a relay too, but in this case I don't have room for another relay.

The main earth cable goes from the negative terminal of the battery to the engine casing to accommodate the heavy current from the starter motor. This is a frame earth that connects the frame to the negative terminal. I'm tapping a spare M6 bolt-hole to remove paint and corrosion to ensure a good electrical contact.
